03 · Gas Furnace Igniter Failure Modes

Why gas furnace igniters fail early.

All three failure modes are more common in Al₂O₃ — and all three are directly addressed by Si₃N₄ material properties.

Thermal shock on cold start
Cold furnace startup subjects the igniter to rapid thermal shock. Al₂O₃'s lower fracture toughness causes micro-cracking over hundreds of cycles — visible as hairline cracks in the element after 3–5 years of service.
Si₃N₄ fix → 4–6× higher fracture toughness. Micro-cracks do not propagate at residential duty stress levels.

Voltage spikes from grid switching
Residential grids regularly spike to 130–140V during switching events. Al₂O₃ igniters rated for 120V experience resistive overheating under transient overvoltage.
Si₃N₄ fix → more stable resistance-temperature characteristic handles transient overvoltage without degradation.

Vibration fatigue at mounting junction
Furnace blower vibration transmits through the heat exchanger to the igniter bracket. Years of vibration fatigue at the element/insulator junction cause cracking in Al₂O₃.
Si₃N₄ fix → higher fracture toughness and denser microstructure tolerate vibration fatigue at the junction point.
